Think I've found the problem!!😡
Went out to check where the air intake is and it's right at the back so not likely to be spray related as I've never seen water near there. I looked a bit further and noticed the rubber gasket between the power head and leg split/poking out, you might be able to see it in the below pic. Just wonder why it didn't leak on the muffs? Unless it needs to be under load!

it might be that is a part of the seal that doesn't matter (perhaps they use the same seal on diff blocks so the part that actually matters is still in there).

depending on where it is it could be at the exhaust and once the engine is in water the exhaust pressure is blowing cooling water through it?

now you have found that i would fire it up and spray some soap at it to look for bubbles. if nothing then do the compression test, pull the stats and then try soap again.

Run it up in a drum/wheeliebin full to where it would be on the boat while in the water rather than muffs. Muffs won't tell you much as they rarely reproduce the water pressure in the block that you'll get while going along.

In my experience,plumbing can't usually shift enough water to run above tickover.

Our bin has just been emptied and cleaned too[emoji108]
She has been advised not to use it while I'm at work! Bin will be filled and engine tested as soon as I'm home, thanks for the tips guys, as I say, I'm not a stranger to engines but not looked at many outboards! I'd rather learn by others mistakes than my own!! Any advice is always greatly appreciated.

One other place to look, does the speedo work from water intake via a small hole on the leg, on my yamaha outboard there is a small hole which water is forced up and into a small pipe which joins a longer pipe running to the guage, if the connection within the outboard cover is bad it might cause water to spray inside the cover, dont know if your engine has that or not.

Additionally check the water thermostate housing on the engine, I had a service once and the chap didnt tighten the housing bolts properely so when under load water would spray out, it killed my starter motor, (chap did the right think and fitted a new starter motor FOC).

Speedo doesn't work, pipe is blocked (I use gps) maybe clutching at straws here but I am hoping that the rubber gasket that has dislodged in the pic is that of the bottom cowl. If it is and I know that my transducer is throwing oodles of water up that side of the leg and over the transom that water is entering my engine compartment that way! Fingers crossed. Either way I am armed with plenty of suggestions and things to check on my return from work! Fingers crossed that it's a simple fix! I'll keep you guys posted. Thanks for all your help

Was there not an issue with a blanking plug in the exhaust manifold in these engines corroding through? Not one I'm familiar with but I did hear of this.

Not that I know of, the df90 to 140 four strokes had the issue but not the 2 strokes to my knowledge.

Below is a short video of me holding a hose on the underside of the cowling, looks like I've found the culprit!!
Now to figure out how to get at the gasket! Or do I just clean it and seal it and leave until a later date???

if it is the cowling gasket i would use a high temp silicon after a good de-grease. with an engine that old (i don't mean that in a derogatory manner btw) you risk breaking other things to fix it properly.

I've already came to that conclusion! But I must add that the gasket just poked back into place with no obvious way to tighten it. I have liberally Applied brake cleaner around the area in preparation for sealer! Now to make some sort of deflector for the transducer!

btw, i should add i'm surprised how little water is in there with a hose so i wouldn't be surprised if that isn't your problem given you mentioned water pouring out and it being high enough to wet the electrics, strange one. you would think water would drain out if it was spray just as quickly as it got in there.

I could have filled it in no time! I could see daylight along a strip of about 50x3mm I am hoping that it would let water in rather than out because of the way the gasket was sitting. I also found quite a lot of debris (leaves etc) at the back of the engine covering what I can only presume is a drainage hole! Time will tell, it's deffo leaking and needs fixed so I'll try that and go for a scalp at the weekend and report back!

it is too much of a coincidence buddy so it probably is that, especially if the drain holes are blocked!

I'll seal it tonight and run it tomorrow in a wheelie bin just to check there's nothing else obvious!
I did run it in the marina with the cover removed just as soon as we arrived and could see no sign of leaks. I do hope it's sorted as would like to spend more time on the seating and cosmetics rather than fixing problems! But hey, hopefully I'll have all the Gremlins worked out by caravan season and we will get a trip to Portpatrick and possibly the IOM

sounds good to me dude.

we went from stranraer to bangor a few months ago and planning IOM next year, maybe see you sometime!

got my own seating to sort out too shortly.
