Clamchoweder - no need for Password Safe (which means all your passwords are only as secure as your primary password, and you probably can't get your mail if you forget the magic device).

First think of a memorable sentence:

Jambo keeps his Ribcraft in Tayvallich!

Take the first letters JkhRiT add the exclamation mark JkhRiT!
then add say the first three letters of the site you are using, e.g. rib.net would be rib
JkhRiT!rib and finish with a memorable number JkhRiT!rib13 and you have a password which will be different for each site, is pretty much impossible to guess, and extremely difficult to hack with a brute force approach. If one account gets hacked then your others will not etc... but doesn't need you to put any trust in a third party or carry any special equipment.

You do need to have it with you if you want to access stuff 'on the move', granted. But it's not just "as secure as your primary password", since the you also have control of the location of the file. It's not available for brute force hacking to anyone who hasn't compromised your storage location.

I like your system though, either would be fine.

Shameless Commercial Plug

FWIW - I didn't actually GET Billy's email - it was held back by POSTINI as spam (I DO get his other mail though) so a resounding thumbs up for Postini!
